How custom impression trays are designed

A custom tray controls impression material thickness, and that is its whole purpose. The design starts by defining the border on the scanned cast — following the sulcus, relieving frena, and stopping short of the movable tissue that would displace the material during seating.

A uniform spacer is applied over the impression area, sized for the material you use: thinner for a wash, thicker for an alginate or a functional impression. Stops are placed on stable points so the tray seats at a repeatable depth every time, and perforations or an adhesive-friendly surface are added according to your preference.

The handle is positioned so it does not interfere with the lip, and the tray is exported ready to print.

Spacer thickness is the parameter that changes most between cases. A light-body wash over a rigid tray needs very little room; alginate needs substantially more or it tears on removal; a functional impression for a complete denture needs space for the border-moulding material as well. We set it to the technique you name rather than to a single default, and we can vary it regionally — for example, more relief over a flabby ridge that should not be compressed.

Tissue stops are placed on stable, non-compressible points, usually the residual ridge crest or remaining teeth, so the tray reaches the same depth on every insertion. Without them the tray floats on the material and the impression records whatever seating pressure happened that day.

For implant impressions the tray is designed around the transfer copings: an open window sized so the copings can be accessed and unscrewed, with enough tray structure left around it to stay rigid. Closed-tray designs get relief over the coping heads instead, so nothing binds during removal.
